Brantford, ON – June 2020 – APC Filtration, a manufacturer of critical air filters for global OEM’s, is now supplying HEPA Filters to StarFish Medical for the production of thousands of ventilators in Canada in response to the COVID-19 pandemic. StarFish Medical was selected by the Canadian government as one of the ventilator developers to lead this fight against COVID-19.

APC Filtration provides filter design, engineering, manufacturing and filter testing services to provide unique and proprietary HEPA filters to biological, laboratory and medical device OEM’s. HEPA filters are essential for every ventilator to deliver virus and bacteria-free air. StarFish Medical required a HEPA filter to mate with a ventilator they designed for production within a few months. They partnered with APC Filtration with the goal of expediting reverse engineering within APC’s current product offerings to meet StarFish’s timeline requirement. StarFish Medical quickly redesigned their Canadian Emergency Ventilator filter interface to accommodate APC’s filter.

Due to the urgency of this matter, APC Filtration reallocated a small quantity of an existing order to use for mock-up trials and immediately began production and delivery of thousands of these filters. Within 4 weeks, APC produced the first 5000 pieces which usually takes a minimum of 8-10 weeks. This was neither a typical exercise nor standard operating procedure for APC Filtration.

APC proved to be an excellent example of Canadian innovation, entrepreneurship and dedication during a crisis. APC is proud of how quickly both teams worked together due to the urgency of this request. APC’s collaboration with StarFish Medical is an answer to the Government of Canada’s call to action through Innovation, Science and Economic Development Canada (ISED) for Canadian businesses and manufacturers, to help deliver critical health supplies to fight the COVID-19 pandemic.

The travel industry holds particular responsibility in keeping passengers and clients safe and healthy. With millions of people spending time at airports, in airplanes, on cruise ships, and in hotels on a daily basis, it can be all too easy for disease and other hazardous air particles to spread. 

Custom air filters and HEPA filters are used by the travel industry around the world to ensure air is filtered properly and indoor air quality is kept high. There are many examples of situations where air filters have been neglected and disease is allowed to proliferate.

Air Filtration on Cruise Ships

Cruise ships have long been known for their poor indoor air quality. There is ample evidence of poor air quality in common areas and passenger rooms on cruise ships around the world. Air quality on the decks of cruise ships in this study was comparable to air quality in some of the most polluted cities in the world. Another study found that flu illnesses spread across 83% of passengers within the second week of their cruises. 

More recently, we saw the rapid spread of COVID-19 on a Diamond Princess cruise line. The ship was quarantined when the virus was first detected on board, and even with quarantining measures, 17% of people on board became infected with the coronavirus. Cruise ships continued to be a catalyst for the spread of COVID-19 worldwide, leading to questions about the filtration systems in place.

Most cruise ships are fitted with medium-strength air filters, capable of filtering out particles approximately 1000 nanometres in size. Many viruses are smaller than this and won’t be filtered out by these types of air filters. Even if passengers are isolated in their rooms, the air filtration system and air filters won’t filter out hazardous particles and they can get sick from these being in the air. Many cruise liners are beginning to upgrade to HEPA filtration systems as a way to protect passengers better. 

Custom HEPA filters will have a massive impact in keeping passengers on cruise ships safe as well as contribute to reducing a cruise line’s overall impact on air quality. APC Filtration’s custom HEPA filters can be made with specifications to fit these newly design air filtration systems. Now more than ever, having these robust filters is key for preventing the spread of diseases and ebbing pandemics where we can.

Air Filtration in Planes 

Robust air filtration is a priority on airplanes everywhere. Because it’s a closed environment, the spread of germs, pathogens, and other hazardous particles could be all too easy. A variety of pollutants, viruses, pollen, bacteria and microscopic dust can contaminate cabin air and trigger irritants to humans such as a runny nose, watery eyes or sneezing. In this enclosed environment, it’s important to have a robust and well-maintained air filtration system. A high performance HEPA filtration system is needed to remove these hazardous particles from the air on airplanes. 

Aircraft cabin air is just as clean as hospital air. In both cases, the air is cleaner than the air you’d usually breathe in a school, office, or restaurant. That’s because both hospitals and airplanes use the same air filtration technology. HEPA filters are regulated to trap at least 99.97 percent of particles that are 0.3 microns in diameter. This filtration is happening on a precise, microscopic scale to keep travelers safe.

Custom HEPA filters are a key part of what keeps travelers healthy on an airplane. Without them, viruses and bacteria would be in the air and illnesses would easily spread among passengers. HEPA filters are there to ensure that an entire plane full of passengers don’t need to contract the same illness through the air!

Air Filtration in Hotels

Air quality and air filters in hotel vary from place to place. Some hotels use robust air filtration and air purification systems, while others simply use medium-strength air filters. When it comes to indoor air quality, clients can tell when air filtration is neglected. 

Because many hotel guests spend much of their time indoors, air filters must work particularly hard to filter out the indoor air pollutants. They must remove pollution, chemicals, gases, and other hazardous contaminants from hallways and common areas and prevent these from entering rooms. Mold and bacteria in ductwork behind walls need to be kept out of the air. Each space in a hotel will have unique air filtration requirements, from the rooms, to the lobby, to rec rooms, to kitchens. These are just some of the challenges faced by hotel air filters!

Hotels can benefit from HEPA filters and carbon filters to prevent the spread of harmful air particles and odors from clients’ rooms. Custom HEPA filters and GAC (granular activated carbon) filters provide a noticeable difference in hotel room air quality. These air filters are particularly important for hotels in large, tourist-centric cities.

A controlled environment, also known as a critical environment, refers to any area that must have specific parameters controlled. Most often, these parameters are pressure, temperature, and segregation, although other factors come into play depending on the industry. Some examples of controlled environments include cleanrooms, isolation suites, biological safety cabinets, fume hoods, and laminar flow devices.

Because controlled environments have stringent requirements on what needs to be monitored and regulated, controlled environment testing is an industry of its own. Certifiers, safety professionals, facility engineers, industrial hygienists, and control personnel involved in the industry all need a unified standard for testing the efficiency of controlled environments.

This is where CETA comes in – the Controlled Environment Testing Association. CETA provides quality assurance to the controlled environment industries to create a higher standard for testing. If a controlled environment is not meeting its requirements, then all products or research that comes from it could be contaminated and inaccurate. 

Controlled environments are used for things like medical research and testing, biological experiments, chemical research, nanotechnology, and more. For controlled environments to produce results, they need high quality equipment and testing. 

HEPA Filters for Controlled Environment Testing

HEPA filters are commonly used in controlled environments as they provide the filtration and pressure drops necessary to meet industry standards and requirements for these spaces. HEPA filters prevent specimens, products, patients, and research from being contaminated from outside sources and from contaminating the surrounding area. 

HEPA filters remove a minimum of 99.97% of particles that pass through the filter at 0.3 microns. Particles of this size are the Most Penetrating Particle Size and are the most difficult to filter. HEPA filter medias include sub-micron, wet laid glass and/or meltblown polypropylene electrostatically charged fibers arranged in non-woven format to capture fine particles.

Hospitals and medical facilities have some of the strictest rules regarding indoor air quality and management. Airborne particles can be harmful and viruses, bacteria, and other hazardous pathogens will wreak havoc on patients and staff if not contained properly.

A large concern recently has been regarding smoke from laser and electrosurgical procedures. Surgical plume, or laser plume, refers to smoke created from the surgical process. It is particularly common with dermatosurgical procedures.

Surgical plume involves vaporized tissue particles, pathogens, and toxic gases. This is a hazard to the patient, the surgeon, and other people in the building. Protective measures must be taken when laser procedures are used to prevent the inhalation of laser plume. ULPA filters are the most effective measure taken to prevent inhalation of surgical smoke.

Why is Surgical Plume a Risk?

Surgical plume is a byproduct of thermal destruction of cells. When lasers and electrosurgical tools contact a patient’s skin, the heat leads to the rupture and release of the organ cell’s contents. Exposure to surgical plume can lead to respiratory tract irritation, eye irritation, pulmonary effects, carcinogenesis, and risk of transmission of infection. Given the frequency at which doctors and nurses are performing these surgeries, they could have years of daily exposure to these risks.

There have been a few studies detailing the types of viable viruses and bacteria that can be present in surgical plumes, including HPV, staphylococcus, and HIV. It is hazardous for doctors and patients to be exposed to the viable pathogens in the smoke.

ULPA Filters to Remove Surgical Plume

Electrosurgical devices and lasers create particles that are roughly 0.07 and 0.31 microns in size. Particles less than 2 microns can easily be deposited in bronchioles and alveoli leading to lung irritation, emphysema, pneumonia, and bronchitis.

Currently, masks, room ventilation, air filters, and protective eye glasses are some of the most common safety measures taken. However, smoke evacuation systems equipped with ULPA filters are the best method of protection for medical practitioners.

With particles of this size, HEPA filters no longer do the trick. They are effective at capturing particles at 0.3 microns and above. With surgical smoke, ULPA filters are a better option. ULPA filters retain 99.9995% of particles at 0.1 microns. This makes them ideal for removing the particles created in electrosurgical and laser procedures. They are also often combined with activated charcoal filters which are capable of absorbing as and vapor and eliminate smells.

These filters can be used in smoke evacuation machines, as is most common, but in some cases, a filter can be used in the wall suction system as well to safely capture small amounts of plume. Depending on the environment, these filters may require replacement after each use or each day so as to eliminate the possibility of infection transmission.

Have you ever heard of “aerotoxic syndrome”? It’s a pseudoscientific medical term that was coined around the year 2000. It emerged because some people claimed to have health problems as a result of breathing poorly filtered air in aircraft cabins. Fortunately, the myth of aerotoxic syndrome was medically debunked in 2013. Any perceived symptoms of this alleged syndrome cannot be explained by science.

At the same time, the fears that fueled belief in aerotoxic syndrome are both real and reasonable. After all, passenger aircraft cabins are enclosed spaces that often contain many pathogens. Every time a passenger coughs or sneezes, millions of micro-organisms are released into the surrounding air. Also, irritants and allergens (such as pollen and microscopic dust) could potentially contaminate cabin air and cause discomfort.

Despite the presence of these potential contaminates, aircraft passengers have no reason to worry because state-of-the-art air filters have been engineered for the aerospace industry.

What’s Special About Aerospace Air Filters?

Aircraft cabin air is just as clean as hospital air. In both cases, the air is cleaner than the air you’d usually breathe in a school, office, or restaurant. That’s because both hospitals and airplanes use the same air filtration technology.

That technology is called High-Efficiency Particulate Air (HEPA) filtration. HEPA filters are regulated to trap at least 99.97 percent of particles that are 0.3 microns in diameter. To put that in perspective, a typical human hair is between 50 and 150 microns in diameter. So, this filtration is happening on a precise, microscopic scale.

Standard Filters vs. HEPA Filters

Standard air filters work like a mesh sieve, capturing particles that are too large for the holes in the filter media. HEPA filters are completely different. Structured as a mat of dense glass fibers, HEPA filters use three processes simultaneously to capture particles of various sizes.

  1. Impact works for the largest particles. As soon as they reach the filter, they get caught in the fibers.
  2. Interception works for medium-sized particles. It happens when a particle, following the flow of the air, comes within very close range of fiber within the filter. The particle is pushed into the fiber with no way out as the air continues to move through the filter.
  3. Diffusion works for very small particles, harnessing Brownian (chaotic) motion. Essentially, small particles tend to wander randomly through the filter, and they end up sticking to the fibers as they do so. The smaller these sub-micronic particles, the more erratic their motion and the more likely they are to be captured.

Together, these three processes allow HEPA filters to catch particles that are both larger and smaller than a certain target size. Interestingly, HEPA filters actually become more efficient the dirtier they get. That’s how they can handle a large passenger load on a commercial craft.

Although it’s been refined over time, HEPA filtration technology isn’t new. Their development dates back to World War II when Manhattan Project scientists created the first HEPA filter to capture radioactive particles. HEPA certification was then standardized in 1983. A few years later, we started manufacturing HEPA filters here at APC.

Why are Custom Filters Necessary?

Particularly in the aerospace, laboratory research, and defense industries, we’ve found that original equipment manufacturers (OEMs) run into problems with “off-the-shelf ” HEPA filters. Generic filters might not be the correct size, or they might not provide sufficient performance and filter life. Sometimes, a custom shape is needed (heptagon, decagon, hexagon, pentagon, nonagon, triangle, etc).

The solution is a HEPA filter designed specifically for the intended piece of equipment. This makes it possible to ensure a perfect fit as well as an optimum and measurable level of filtration, pressure drop, service life, and equipment performance.

How are Custom Air Filters Made?

At a high level, there are five steps to producing a custom air filter:

Step 1. Request for Quote (RFQ) process Step 2. Filter design Step 3. Rapid prototyping Step 4. Lab testing Step 5. Field testing

Throughout each step of production, we maintain registration to the ISO 9001 quality control standard, since we are an ISO 9001:2008 certified manufacturer.

Step 1: RFQ Process

When it comes to genuinely understanding your equipment, there’s no substitute for decades of experience. Time has taught us to ask the right questions, and allowed us to hire talented, intelligent engineers who can capture every critical design feature needed.

Step 2: Filter Design

Using AutoCAD and SolidWords, we produce a 3D fluid dynamic virtual model of the initial filter design. This helps us begin fine-tuning, collaborating, and maximizing efficiency before a physical prototype exists.

Step 3: Rapid Prototyping

We send the CAD files from the filter design phase to a 3D printer. The printer then produces prototype filter parts for test fitting and further iteration on the design.

Step 4: Lab Testing

With a working prototype in hand, APC lab technicians perform various tests of the filter’s design, function, and performance. Some of the tests performed include:

  • Air filter leak testing
  • Fractional efficiency (FE) testing
  • Air filter certification

Many clients also submit equipment samples for prototype filter design, fitment, and testing. In those cases, we fit the provided equipment with the filter for integrity testing. This ensures your custom HEPA filter and your equipment both meet the air filtration standard and integrity for your application. We test to ASHRAE, ASTM, BS EN, IEST, and ISO standards within an airflow range of 1 to 5,000 SCFM.

Step 5: Field Testing

In some cases, field testing is required for production approval. It’s generally a longer process, but it allows clients to perform real-world testing in various environmental conditions that can’t be simulated in a lab. This is particularly important to ensure that the filter works properly.

Why Stop at the Sky?

Airplanes aren’t the only vehicles that need custom air filters. Designing custom filters for aircraft cabins is one of the processes we mastered early on at APC—but since then, we’ve seen many other instances in which that knowledge proved applicable.

In fact, APC was contracted in 2013 by BAE Systems, a global defense, aerospace, and security company with 88,200 employees around the world. BAE asked us to design, test, and manufacture a custom cabin air filters using our expertise in aerospace filtration. The filters are being used today to keep critical military land transportation vehicles running in demanding environments with high levels of pollution.

More recently, we designed a three-stage filter system to protect operators of wildfire-fighting vehicles. That was a trial by fire—but of course, we were proud to step up to the challenge. Thanks to projects like these, we truly know how reliable our filters are in the most extreme conditions.

HEPA filters, or High Efficiency Particulate Air filters, are some of the most popular air filters on the market for homes, businesses, and custom use. They are required to filter a minimum of 99.97% of particles down to 0.3 microns to be considered True HEPA, although many industrial and custom HEPA filters will perform even more efficiently than this.

HEPA filters have their roots in commercial and scientific industries, but have long been on the residential market for use in air purifiers, HVAC systems, vacuums, and more. With air quality, pollution, and wildfires becoming more and more concerning in countries around the world, HEPA filters are being used more often than ever in residential and commercial use in industries that previously may not have chosen them.

So how did HEPA filters get their start? APC Filtration explores the history of HEPA filters below.

HEPA Filters History

HEPA filter technology was first designed and created in the 1940s by the US Army Chemical Corps and National Defense Research Committee. As part of the Manhattan Project, scientists were required to develop a filter suitable for removing radioactive materials from the air. The Manhattan Project was a classified government project surrounding the development of the atomic bomb during World War II.

Researchers needed a way to control very small particles which had become contaminated by nuclear radioactive sources. The goal at the time was to filter out these tiny airborne radioactive toxins that were emitted during the development and manufacturing of atomic bombs.

The filter design itself was based on gas masks worn by U.S. Soldiers fighting in the war. These gas masks were developed to contain a special type of complex paper made from asbestos and cellulose fibers that filtered out airborne toxins, keeping the soldiers safe during gas attacks. This filtration method worked for the soldiers, and protection against this type of warfare was also required for operational headquarters, where wearing individual gas masks was more problematic. The Army Chemical Corps developed an air purifier unit fitted with this filtration paper to be used in HQs along the front. This unit and filtration method is an early precursor to the HEPA filter.

Finding a Solution

The Army Chemical Corps asked Corps Nobel Laureate Irving Langmuir to recommend filter test methods and general recommendations for creating the material to filter out these radioactive particles. He is the man behind determining 0.3 microns as the particle size to focus on. He knew that radioactive fallout is made up of microscopic particles and that these particles could be trapped by a filter. He identified 0.3 micron size particles to be the most penetrating size particles and most difficult and concerning, and informed the Army Chemical Corps to focus their efforts on filter efficiency at this level.

This small group of scientists involved in the development of the first HEPA filters were successful, although HEPA filters back then were significantly larger than they are now! They were originally referred to as “absolute filters” because of their effectiveness in these extreme situations and environments. This term became a registered tradename and so the generic term “HEPA” started being used after 1950.

HEPA Post-War

HEPA technology was declassified after World War II and became available for commercial and residential use. Their use in medical, industrial, and pharmaceutical industries was apparent, and they began to be adopted across industries where there are harmful particles being released into the air. HEPA filters played a key role in the research and development of modern pharmaceuticals, aerospace engineering, and computer chip manufacturing.

Since the 1950s, their use has expanded to include mold remediation, asbestos cleanup, lead cleaning, chemical cleaning, home air filters, office filters, and more.
