Air Filter Manufacturing

Specifications

First, we met with the client to determine their exact needs and required specifications. This RFQ step is paramount to the success of the project as this is where we gather all details about the requirement, expectations of the air filter and timeline of the filter project. In this first step, we determine exactly what type of filter is required and the process needed to create it.

3D Designs

Next, we create a filter design using SolidWorks and employ 3D modeling and if necessary fluid dynamic simulations to understand airflow into the filter and particle capture. Using software is key to ensuring that when the physical filter is created, it fits correctly into the housing and provides the correct filtration efficiency and pressure drop.

Rapid Prototyping

Our unique rapid prototyping sets us apart from other air filter manufacturers.  We have created fully functional prototypes in as little as seven days for clients with a short timeline. This helps clients expedite equipment compliance testing and allows us to provide faster mass production. Employing rapid prototyping ensures that a production process does not get stuck waiting for the air filter to be completed, and other testing and development can be completed quickly for the end-product.

Testing

We test prototype filters in our state-of-the-art ISO 6 Clean Room test lab to analyze filter performance capabilities. This provides a consistent temperature and humidity environment to reduce filter failure rates and reduces manufacturing rejection costs. We offer the best testing facility to ensure timelines can be met and wasted time and materials are eliminated.

Feedback

Our final step in the air filter manufacturing process is receiving feedback from the client on prototype filter field testing or third part lab testing. Once this has been approved, production is controlled within an ISO 9001:2015 quality manufacturing process to insure filter manufacturing and filters testing meets all compliances.

ULPA (Ultra Low Particulate Air) filters are required in sensitive areas that require the highest level of air filtration. An ULPA filter meeting North American and European test standards can remove from the air a minimum of 99.999% of dust, pollen, mold, bacteria particles at 0.12 microns or larger. ULPA filters can also be used in conjunction with carbon filters to remove odours and VOC’s depending on the needs of the OEM and their application.

The air filter standards that ULPA filters are tested to make them ideal for sensitive applications where ultra-pure air filtration is a necessity. They are not required in commercial spaces, homes, or schools – usually, HEPA filters meet these application requirements. ULPA filters are often used in applications where airborne particles are dangerous to human health or essential in manufacturing or assembly operations of sensitive equipment.

What do ULPA Filters Remove?

HEPA Filters

Types Of Air Filters

  1. HEPA Filters
    HEPA (high efficiency particulate air) filters are among the most popular and well-known filters on the market today. HEPA filters eliminate 99.97% of contaminants in the air that are the size of 0.3 microns in size, which means that this technology is extremely effective at sanitizing the air. HEPA filters are found in a wide-range of industries, from residential properties to businesses to medical facilities and more. For the most part, HEPA filters are made up of fiberglass fiber mats, which are designed to collect particles as air flows through.
  2. Carbon Air Filters
    Carbon air filters make use of activated carbon to neutralize and/or absorb elements such as chemicals and gases. The filter serves to neutralize the chemicals and gases as they travel through the air filter – but carbon can also be enhanced in such a way that it actually absorbs these chemical compounds as well. Carbon air filters are ideal at removing cigarette smoke, and are suited to industries where chemicals are a concern.
  3. Ionic Air Filters
    Ionic air filters produce negatively charged ions as a means to attract particles that are present in the air. As these two entities come into contact, they are deionized and filtered out of the air. These filters, which are also called air ionizers, are common in commercial sectors.

    The last type of commonly used filter is the UV light air filter. Harmful particles such as mold and bacteria are neutralized through the process of titanium dioxide being exposed to UV light. High intensity UV is capable of destroying the majority of carbon-based compounds, which means that these filters are commonly used in medical facilities alongside HEPA filters.

It’s no secret that smoke from cigarettes, e-cigs, and cigars contains harmful particles that can cause illness as well as property damage with extensive use. In large commercial buildings, like condominiums, apartments, or office buildings where indoor smoking may be allowed, it’s important to maintain a regular cleaning routine and equipment to ensure the air quality stays high and surfaces stay clean.

HEPA filters and other high efficiency filters are required for keeping spaces clean and air quality high in areas where cigarette smoke can be an issue. HEPA filters remove a minimum of 99.97% of particles under 0.3 microns. Using HEPA filters in HVAC systems, air purifiers, vehicle cabin air filters, and restoration and recovery equipment will help remove the odour and particles from the air and keep surfaces damage-free.

For air filtration in areas where cigarette smoke is in the air, HEPA filters can make a huge difference in air quality and the safety of people in the spaces.

HEPA Filters for Air Quality

HEPA filters should be used in any space where air quality is of a concern, meaning they are particularly important where smoke is in the air. They can be used in specialized air purifiers to help improve the air quality in a building where smoking is allowed. While these filters and purifiers do not remove all the harmful particles from cigarette smoke, they can greatly help reduce the risks.

When it comes to cigarette and cigar smoke, however, HEPA filters alone may not be enough to remove all the harmful particles. These filters remove volatile organic compounds, also known as VOCs, that are partially responsible for the odor in cigarette smoke. HEPA Filters in Cleaning Equipment

Using custom HEPA filters in restoration equipment and sweeper scrubbers helps remove residue from cigarette smoke from surfaces. When smoke builds up in the air, particles eventually fall to surfaces. This is what causes the discoloration in residences and other buildings when smoking is allowed indoors. Carpets, walls, and furniture all turns a shade of yellow or brown with prolonged cigarette smoke exposure. Cleaning these surfaces with equipment with HEPA filters will help remove particles from them and allow them to last longer.

Restoration equipment can also be used when condos or apartments are sold or an office building changes hands to remove some residue of smoke from surfaces. Increased demand for tighter ISO controls in high purity and critical air filter production also requires filter tests labs to be climate controlled to ensure temperature and humidity is consistent during filter testing operations. Critical air filters, including HEPA and ULPA filters are susceptible to failure if environmental conditions during filter media storage, pleating, assembly and testing operations are not consistent. Manufacturing within ISO 9001:2015 in addition to filter testing within an ISO 6 Clean Room will reduce filter failure rates significantly. In addition, manufacturing cost will be reduced as scrap rates decline. Our filter testing equipment was moved into this clean room on October 5th, 2018.

Hurricane season in North and South America is only just starting, and yet we’ve seen some powerful storms already across the region. Hurricanes Michael, Florence, and Leslie are just three of the most destructive named hurricanes that have lead to widespread flooding, wind damage, displacement, and casualties.

With climate change contributing to more powerful and frequent storms, and things like wildfires becoming more and more widespread, disaster recovery is going to continue to become more and more important to NGOs, relief agencies, and governments. Having the right disaster recovery equipment is key for disaster relief, clean up, and getting residents back home as safely and soon as possible.

There are many facets of disaster recovery that must be employed for a successful clean up, including using the right equipment with the right supplies. Air filters in disaster recovery equipment must be able to stand up to weeks of constant work in harsh conditions.

There are a variety of areas where air filters are key for disaster recovery.

HEPA Filters for Disaster Recovery after Hurricane Katrina

APC is proud to have been involved with the disaster recovery in New Orleans following Hurricane Katrina. APC Filtration created, developed, and built the HEPA filters used to clean up the Superdome after it was used as a shelter for the people of New Orleans.

The clean up of the Superdome took over a year to complete and cost over $185 million. The first step to cleaning the space was to remove the contaminated air from the structure. Air remediation equipment was used to filter out the bacteria and other harmful airborne particles. APC’s custom HEPA filters for disaster recovery were key in this air remediation equipment. Our robust HEPA filters were able to capture dust, dirt, bacteria, and other particles that would have otherwise made the structure uninhabitable.

Without HEPA filters in the air remediation equipment in the Superdome, the disaster recovery process after Hurricane Katrina would have been less effective, more expensive, and taken more time. We are proud that we could contribute to helping the people of New Orleans recover after Hurricane Katrina.

HEPA Filters for Air Scrubbers

Air scrubbers are portable filtration systems that remove particles, gases, and/or chemicals from the air. The machines use robust filters to draw air in, remove the contaminants, and release cleaner air.

Particularly after a disaster, the air is full of dangerous particles. Dust, dirt, bacteria, lead, mold, and asbestos are just some of the contaminants that will be in the air if there has been damage done to buildings. These particles need to be removed from the air as quickly as possible to prevent clean up crews and residents from inhaling them. This is where HEPA filters come in.

HEPA filters for air scrubbers are key components of disaster recovery. Placing them in buildings or homes that have been heavily damaged by a storm, wind, floods, or fire is key for protecting people spending time in these areas. If the air filters are not robust enough, these particles will eventually settle onto the cleaned surfaces and still pose a risk to inhabitants, even after clean up is finished.

HEPA filters remove a minimum of 99.97% of 0.3-micron particles that pass through the filter. This particle size is the most difficult size to filter and is absolutely key for disaster recovery and for air scrubbers.

Air Filters for Restoration Equipment

With most natural disasters, flooding is involved. Even in situations like wild fires, water from fire fighting or burst pipes can cause tons of water damage to properties. Water damage poses real threats to human safety as it allows for bacteria and mold to grow very quickly and release spores into the air we breathe. Using custom air filters in restoration equipment is key for removing these particles from surfaces and from the air.

After Superstorm Sandy hit the east coast of the United States, antimicrobial HEPA filters played a big role in restoration. A number of art galleries in the Brooklyn area required robust restoration to save the valuable art pieces that were damaged by water during the storm. Animal Caging Custom Air Filters

APC was contacted by a major American manufacturer of animal caging systems to design and build custom HEPA filters for rodent caging system and workstation. There are a variety of standards that the HEPA filters had to meet, as laid out by the National Research Council. These standards include a minimum 85-95% ASHRAE efficient filtration to remove airborne particles, a special consideration for volatile substances, and unique filtration requirements depending on the animal’s needs.

In some cases, a carbon filter or anti-microbial filter may be needed to ensure that the right particles are being removed from the air. In the case of this client, a HEPA filter was required to remove 99.97% of 0.3 micron particles while still meeting the NRC’s strict standards for animal caging in the United States.

APC was able to exceed design and test requirements and reduces downtime and maintenance on their caging systems. Antimicrobial Filters for the Swine Industry

Another project APC was recently involved in was custom air filters for the swine industry. A client approached us who was having challenges associated with the porcine reproductive and respiratory syndrome (PRRS) virus. This is a challenge shared by many in the swine industry, as the virus is transmitted through the air up to 2 miles, meaning it is very easy to spread from animal to animal, and even building to building.

APC researched and developed a custom 4V antimicrobial filter to ensure that the virus would not spread through the air. We combined this filter with a MERV 8 pre-filter to prolong the life of the 4V filter, ensuring that replacement and maintenance would not be an issue in the future.

APC’s filter design significantly improved the client’s comprehensive biosecurity measures for their farms and animal welfare. Reducing the airborne transmission of PRRS is an important aspect in the swine industry and a necessity to ensure the success of a business.
